Process Optimization by Multiscale Modeling to Minimize Residual Stress in Powder Bed Fusion /

By Dilawar, Shakeel . . 134p. , Metal additive manufacturing often uses powder bed fusion (PBF), a renowned technology that selectively fuses metal powder particles in a bed using a laser or electron beam to create threedimensional objects. The metal powder exposed to the laser undergoes enormous temperature and phase change variations in a short period of time during PBF, resulting in undesired thermal stresses known as residual stresses. To quantify these stresses, the bridge curvature method (BCM) was applied. Multiscale modelling using adaptive coarsening was used to predict distortions based on experimentally validated models. Taguchi and Response Surface Method (TM and RSM) were used to minimize residual stress in stainless steel 316L. Based on optimal parametric results for minimal residual stress from part-scale simulation and statistical techniques, the parts were printed avoiding costly experiments. There was a minimum 8% error between optimized predicted and experimental results. The approach used was critical in lowering computational printing expense. The effects of individual parameters and their combinations in terms of energy density on residual stress were also analyzed. The relationship between residual stress, hatch spacing, scanning speed, and power in metal additive manufacturing can be characterized by an initial increase in residual stress, followed by a decrease as hatch spacing and scanning speed are increased, while power is also increased. The effect of beam diameter is very nominal and diminishes in comparison with energy density parameters. 30cm.

The global population is at an unprecedented rise and anticipating an increased demand for efficient, cheap and durable vehicles as well as automobile parts is nothing but obvious. With a population of over 216 million people, Pakistan stands 5thin the global ranking population wise. The population boom in Pakistan is growing at the rate of about 1.8pc a year, which, when extrapolated to the year 2030, brings out a staggering figure of 240 million people. With little growth in the industrial sector of Pakistan, the local market is forced to import goods for the Pakistani consumer. This presents the businesses and manufacturers all over the world a great opportunity to attract a huge mass of potential buyers in the Pakistani market. However, being a struggling economy, the import culture immensely upsets the balance of imports and exports of Pakistan. The purpose of this research is to promote a cost effective means of manufacturing for the local firms in order to counter the huge influx of imports. Novel techniques will not only promote the culture of research and development in the country, but will also enable the local manufacturers to explore options to fulfil the demand in the local market and provide opportunities for indigenous talent to play their part in the economic development of the nation. Single Point Incremental Forming (SPIF) is a relatively new technique of sheet metal forming. It is a die-less process that shapes the metal sheet in incremental steps for precision and accuracy. The process is relatively simple; a tool path is generated in accordance with the CAD model, the metal sheet is subjected to forming force via computer numeric controlled tool in presence of a lubricant. Once the tool completes its path, the sheet is formed in the desired shape. The materials used in this research are procured from the local market of Pakistan, hence suggesting the automakers over here to try new lines of manufacturing that uses indigenous materials to minimize imports. This study is based on the incremental formability of two materials; Al 5083 and Low Carbon Steel (0.04% Carbon). Both materials are readily available in the local market. The research targets the results of ABAQUS simulations run on the aforementioned materials to experimentally verify them and see their applicability on the practical sid. 30cm.

Design and Development of Toroidal Propeller for Drone Applications /

By Ali, Aarib Irfan . . 182p. , The demand for low-noise and ecient propulsion systems for unmanned aerial vehicles has driven research into unconventional propeller designs. One such promising conguration is the toroidal propeller, which has gained attention for its potential to reduce noise emissions while maintaining or improving aerodynamic performance. The research follows a methodology that begins with an extensive literature review and operating point selection to dene the design requirements and constraints. A validated computational setup was developed using unsteady RANS-based CFD simulations. Several toroidal propeller concepts were initially generated, out of which a baseline model was selected for further study. The baseline design was optimized using a Design of Experiments response surface methodology and obtain an optimized propeller with maximum thrust and reduced noise. Sensitivity analysis was carried out to assess the inuence of individual parameters on thrust, torque, and noise. The optimized design showed signicant improvements in thrust with considerable reduction in noise as compared to initial concepts. Aeroacoustic analysis was also performed to evaluate the noise characteristics of the toroidal conguration. Using broadband noise models, the toroidal propeller demonstrated promising reductions in tonal noise components, making it suitable for operations in noise-sensitive environments. To validate the computational ndings, experimentation validation was also performed. The optimized toroidal propeller was evaluated using ve dierent materials: ABS, PLA, PETG, CF PETG, and an Engineering Resin via Finite Element Analysis. Suitable manufacturing methods were employed and a custom test bench conguration XXII was built to test the propeller thrust and noise. The propeller was tested under controlled conditions for thrust and noise. The experimental results matched closely with the computational results and veried the validity of toroidal propelelr as viable replacement of traditional propellers for UAVs, oering advantages in both thrust and acoustic performance. The toroidal propeller showed higher value of thrust over complete range of RPM and and delivering upto 35% more thrust than traditional propeller at 15,000RPM. In addition, it also had a lower acoustic signature and was 11% quieter than the traditional propeller. The successful integration of computational design, optimization, and experimental validation demonstrates the practical potential of this novel propeller architecture. Furthermore, the research lays a foundation for future work involving transient LES acoustic modeling, in-ight testing, and applicationspecic customization of toroidal designs. 30cm.
