                        , Sand Casting is very old technique for casting metal parts. In this process a pattern is
made which is a replica of the desired part. The pattern is placed in a box and curing sand is
poured around it. After curing of sand, pattern is detached so that replica is imprinted in the
sand. Then metal in molten form is added into the hollow portion and desired part is obtained
after cooling. The process is cheap and incorporates all kinds of metals, however, the
correctness of the final part is primarily dependent on the correctness of the pattern itself.
Rapid Prototyping (RP) is a collection of contemporary manufacturing methods which
create the part straight from Computer Aided Design (CAD) model using layer-by-layer
deposition technique. The CAD model is first sliced and each cross section of the CAD
model is used as a guide to deposit material at the desired location. The RP process varies
with the technology being used. Additive Manufacturing (AM) has been of significance
importance because of its precision and overall time reduction in product development
process. Moreover, a prototype can be developed to know the functioning of the actual part
which gives flexibility to designers to vary the design to eliminate the inaccuracies.
A case study was undertaken in this research work in collaboration with KSB Pumps
Hassan Abdal, Pakistan. KSB pumps are a well renowned manufacturers of pumps for variety
of applications. The company was facing problem in one of their pumps named ‘Sewatec
250-401’ whose performance (efficiency) was not up to the desired standards. The impeller
of the pump was being manufactured through manual pattern making and sand casting
techniques. After detailed study of the manufacturing process of the said pump, it was
observed that the vane of said impeller was manufactured in a crude way leading to doubts in
its accuracy. Therefore, it was decided that the vane of this pump will be manufactured
replacing existing manual pattern making with RP patterns and performance of the new and
old pumps will be compared.
The pump manufactured using RP technique showed higher efficiency (83.6%
efficiency) as compared to the one manufactured using manual patterns (74% efficiency) and
met all performance standards (82% efficiency). The manufacturing through RP reduced the
overall cost of the manufacturing by 1/8th and considerably reduced the time to manufacture
(by 11 weeks).

                        , TiNi-based shape memory alloys are well known for their excellent shape memory
and superelastic properties. TiNiPd alloys are considered as the better high
temperature shape memory alloys due to high transformation temperatures, small
hysteresis, reasonable strain recovery and comparable workability. However, by
further increasing the transformation temperatures i.e. by increasing the Pd content,
thermal hysteresis also increases. This has an adverse effect on the actuation
behavior of the alloy. At high temperature the critical stress for slip deformation of
TiNiPd alloys also decreases, which increases the permanent deformation and
reduces the strain recovery in the alloy. In order to prevent increase in thermal
hysteresis, reduce permanent deformation and increase strain recovery in TiNiPd
alloy, Ni has been replaced by 5 at%, 10 at% and 15 at% Cu. Four alloys;
Ti50Ni25Pd25, Ti50Ni20Pd25Cu5, Ti50Ni15Pd25Cu10 and Ti50Ni10Pd25Cu15 (all in atomic
%) have been developed and characterized for their microstructure, phase
transformation temperatures, mechanical and shape memory properties in solution
treated condition. By increasing the Cu content, the transformation temperature of
the TiNiPdCu alloys significantly increased, whereas thermal hysteresis decreased.
Similarly, the microhardness, yield and fracture strength also increased. Shape
memory properties like strain recovery and work output also improved. Therefore,
TiNiPdCu alloys showed improved transformation temperatures, strain recovery and
critical stress for slip deformation through solid solution strengthening mechanism.
The TiNiPdCu alloys were also aged at different aging temperatures i.e. 400°C,
500°C, 600°C and 700°C for 3 hours to investigate their transformation
temperatures, mechanical and shape memory properties and compared with the
solution treated samples. By aging the Ti50Ni25Pd25 and Ti50Ni20Pd25Cu5 alloys, the
transformation temperatures, mechanical and shape memory properties slightly
increased. After aging the Ti50Ni15Pd25Cu10 and Ti50Ni10Pd25Cu15 alloys, the
transformation temperatures and shape memory properties significantly decreased,
however the mechanical properties were improved.

It can be concluded that aging of Ti50Ni25Pd25 and Ti50Ni20Pd25Cu5 alloys is
beneficial to increase their transformation temperatures and shape memory
properties. However it has an adverse effect in terms of transformation temperatures
and strain recovery by aging the Ti50Ni15Pd25Cu10 and Ti50Ni10Pd25Cu15 alloys.

                        , Prosthetic rehabilitation of the upper limb through powered prosthetic devices is an active research
area for the past several decades. Multi-degree of freedom prosthetic hands controlled by surface
electromyography signals (sEMG) of the forearm muscles have been developed to restore the lost
limb functionality. A major objective of the current research is the development of intuitive
prosthetic controllers for modern dexterous prosthetic hands. Current state of the art prosthetic
controllers utilize pattern recognition (PR) of multi-channel sEMG signals for decoding the
intended motion class. Despite decades of academic research, a clinically viable PR based
prosthetic controller is yet to be realized.
The PR based classifiers have resulted in more than 90% classification accuracy when evaluated
under controlled laboratory conditions. However, the excellent laboratory performance of these
classifiers is yet to result in their clinical acceptability and commercial availability. As a result, the
currently available prosthetic devices are still based on non-intuitive binary or sequential digital
control. There are several reasons for this academia-industry disparity. The unintended variations
of sEMG signal characteristic due to several confounding factors, including arm position,
adversely affects the performance of pre-trained PR based prosthetic controllers. Researchers have
proposed fusion of auxiliary sensory information for classifier robustness against forearm
positional variations. Sensor fusion techniques including accelerometer-mechanomyography
(ACC-MMG), force-myography (FMG) and magnetic markers (MMs), have been reported with
significant performance improvements.
This study focused on the impact of arm position variations on the performance of PR-based
forearm motion class decoders. A wearable data acquisition system was designed to acquire multichannel sEMG and measure arm position using inertial measurement units. The performance of
support vector machine (SVM) and linear discriminant analysis (LDA) classifiers was evaluated
for training at static positions and for dynamic arm movements to characterize the adverse effects
of arm position variation. Sensor fusion of sEMG and arm position data was evaluated to mitigate
the arm position effect. A comparison of static multi-position training and dynamic arm movement
training was carried out to suggest more pragmatic strategies for classifier training. The sensitivity

of classifiers to motion class taxonomy was also evaluated. Sixteen motion classes categorized in
distant-taxonomy and close-taxonomy groups were classified using LDA, Linear SVM (LSVM),
Non-Linear SVM (NLSVM) and Multi-layer perception (MLP) classifiers. The results of the study
have shown a significant dependence of LDA and LSVM classifiers and an insignificant
dependence of the NLSVM and MLP classifiers on motion class taxonomy. The results suggest a
more pragmatic selection of motion classes for realistic classifier performance evaluation

                        , Permanent magnets are defined as solid materials that provide sufficiently high
magnetic flux and offer resistance to demagnetizing fields. High magnetic flux can be
controlled by changing the chemical composition of the permanent magnetic material but
the demagnetizing field resistance called coercivity depends upon the shape or crystal
anisotropies and the process in which microscopic regions of the material are further subdivided.
Permanent magnetic materials include a variety of ceramics, intermetallics and
alloys. Samarium-cobalt (SmCo) magnets are rare earth magnets and are known for their
high coercivity and Curie temperature. In this class of magnets, SmCo5 has a potential to
demonstrate highest coercivity due to its high magneto-crystalline anisotropy. However;
only 4% of the theoretical coercivity values are achieved so far. One method of improving
the coercivity is through alloying while the other is through process control. The latter
technique is used to improve the microstructure of the magnet.
In this research the improvement of coercivity of SmCo5 is focused through
process control. The microstructure of SmCo5 has been controlled through processing at
the stages of manufacturing i.e., casting and ball milling. In the first stage, the
microstructure was controlled using conformal cooling channels in the mold i.e., through
controlled solidification. The samples from this process were compared with the spin
casting technique. It was observed that the formation of Sm2Co7 and Sm5CO19 are
responsible for lowering the coercivity of the magnetic material. Therefore, the
solidification temperature was controlled to achieve better microstructure. The results
show that the casting produced at the lower temperatures had nano-sized peritectic
lamellar structure. These nano structures are belived to improve the coercivity of SmCo5
to 32.9 kOe, which is one of the highest reported value.
In the second part of this thesis, the focus was on the optimization of the ball
milling parameters i.e., the process by which fine powder is produced. Ball-milling affects
the shape, size distribution and mean particle size and consequently the final magnetic
properties. The Taguchi L9 experimentation was designed to determine the effect of
different parameters on the magnetic properties of the final product. It was noted that the
ball milling speed, ball to powder ratio and time are the most significant process
parameters which affects the coercivity of the final magnet. Best combination of these
parameters was time and ball to powder ratio.

In this work novel mold design was introduced which can provide the casting with
fine microstructure. The coercivity values upto 32.9 kOe were achieved with the same
mold design. Further, the optimization of ball milling parameters through Taguchi was
done for SmCo5. Novel nano-structures were observed in SmCo5 before and after sintering
process.
